More Details
Project Background
A consumer electronics brand wanted to develop a custom aromatherapy diffuser featuring themed graphics.
Before committing to mass production, they needed a prototype to verify:
- Housing shape and durability
- Color accuracy and base material performance
- Printed character graphics quality
The goal was to create a visually accurate and functional prototype in a short lead time.
Customer Challenges
Key challenges for this project included:
- Producing a lightweight, round housing with durable ABS or PP plastic
- Integrating base color directly into the molded plastic for uniformity
- Applying high-quality graphics on curved surfaces with precision
- Ensuring the prototype reflected both visual appeal and manufacturability
Rapid Prototyping Solution
Injection Molding Process
- The diffuser housing was produced using injection molding of ABS or PP.
- Base colors (yellow, pink, red, etc.) were mixed directly into the plastic pellets for one-step color integration.
- The resulting housing was lightweight, durable, and ready for surface decoration.
Surface Decoration: Screen Printing & Water Transfer Printing
Screen Printing (for simple line graphics)
- A stencil was applied to the housing surface
- Ink was pressed through the stencil to create the character graphics
- Ideal for clear and simple designs
Water Transfer Printing (for complex patterns)
- A printed water transfer film was applied to the housing
- Heat and water were used to transfer the graphic onto the surface
- Resulted in vibrant, high-fidelity graphics on curved surfaces
This combination allowed the prototype to closely match the final product in both appearance and design quality.
Key Features & Advantages
1️⃣Realistic Product Representation
Prototypes accurately reflect color, shape, and graphics before mass production.
2️⃣Flexible Graphic Application
Screen printing allows precise simple designs; water transfer printing reproduces complex character patterns.
3️⃣Quick Iteration
One-step injection molding with integrated color speeds up prototype delivery.
4️⃣Functional Testing
The prototype housing is durable enough for assembly verification and handling tests.

Why This Rapid Prototyping Case Matters

This project demonstrates that plastic consumer electronics can achieve production-like quality in prototypes.

By using injection molding with integrated color and flexible surface decoration, we can: Save time and cost in early development | Reduce design errors before mass production | Provide realistic visual testing for branding
Production Process & Quality Assurance
- DFM Review: Check housing geometry, wall thickness, and decorative layout before molding.
- Rapid Prototyping: Physical prototypes delivered within 7–10 days for both functional and visual testing.
- Graphic Verification: Screen printing or water transfer graphics are inspected for fidelity and adhesion.
- Quality Commitment: If prototypes fail due to processing or decoration errors, rework support is provided.
